As far as the whole round horn, square horn thing, square horns were just a prototype. Before investing in machined patterns ACA made fabricated patterns and molds and changed them often. The horn was square because the mold was welded together 1/8" sheet steel sides that were step formed to the exponential curve. Then they were coated in fiberglass.

And for a 2 chopper siren I am guessing the square horn design wouldn't work as well as a siren that just has 1... Especially with the way the round horn is divided in the middle.
